To Infinity (Bottling) and Beyond -- a New Era for Tablas Creek Wine Boxes

By Chelsea Franchi

Tablas Creek is well-versed in the meaning of partnership.  After all, in business and practice, we are a partnership ourselves.  This winery was built upon the personal and professional relationship of two esteemed families: the Perrin Family of Chateau de Beaucastel and the Haas Family of Vineyard Brands.  This initial partnership not only shaped our present approach to business but also serves as a guiding principle in nurturing future collaborations.  We take great pride in the work we put forth in the vineyard, the cellar, and the business, so any ancillary associations we forge have some high standards to live up to.

In addition to taking pride in how we conduct ourselves with others, we prioritize sustainability and recognize the profound impact our actions have on the planet.  In 2022, we released our first wine packaged in the bag-in-box format.  This radical decision was driven by several factors, many of which Jason has outlined in previous blog posts (also here, here and here) but at its core was reducing our carbon footprint.  Bag-in-box packaging offers an impressive 84% reduction in carbon emissions compared to traditional glass bottles.  However, venturing into the realm of boxed wine presented challenges due to our smaller production scale.  Dry goods (the bags and boxes) are difficult to source at a reasonable minimum order quantity and companies that have traditionally filled bags for boxed wine are built to run tens of thousands of bags in a day.  We were able to source packaging supplies from a company that works with our scale and we purchased a small semi-automatic filling machine, enabling us to launch our boxed wine program.

After six successful runs during 2022 and 2023 of the three colors of Patelin de Tablas, we decided it was time to increase production so we could send a small number of boxes out into the market (so you may now see them on the shelf of your favorite wine shop!)  This expanded production meant we needed to find a packaging partner with expertise in bottling; as much as we'd like to keep everything in-house, we simply don't have the time to do it all ourselves.

We'd been in close contact with the team at Really Good Boxed Wine - a high-end boxed wine project started in 2021 - and their guidance was an invaluable resource as we navigated our way through this new-to-us world of boxed wine.  Jake, the founder of RGBW, connected us with Infinity Bottling in Napa Valley, as they had recently invested in a bag-in-box filling machine that would be able to accommodate our production amounts.

A few months, some Zoom meetings, phone calls, and countless emails later, we loaded portable tanks of the 2023 Patelin de Tablas Blanc onto a temperature-controlled semi-truck bound for Infinity Bottling.  On the day of the boxing, I drove up to tour the facility, observe the boxing run, and meet the Infinity crew in person.  It was well worth the trip.  The facility is gleaming and maintained with obvious care, the team is small and tight with strong leadership at the helm, and the quality control is continuous, consistent, and robust.  The team's efficiency and expertise ensured a seamless boxing process, giving us peace of mind knowing our wine was in capable, caring hands.  Partnering with Infinity Bottling underscored our commitment to working with companies that share our values of excellence and integrity while simultaneously reflecting our dedication to delivering only the highest quality wines to our customers.

Here's a little of what the process looked like (compare, if you'd like, to what it looked like when we were doing it in-house):

This journey has led us to outstanding partners and immersed us in a community of like-minded individuals striving to redefine industry standards.  If you're curious about that community, check out the new Alternative Packaging Alliance, which we and six other brands formed earlier this year to help spread the word on this customer-friendly, low-carbon package.  Whether it's reducing the carbon footprint of packaging, elevating the quality of boxed wine, or maintaining impeccable standards in the packaging process, we're thrilled to be part of this exciting and transformative movement.  We've found some excellent partners, indeed.

Sustainability at the end of the line for wine – Bottling Day at Infinity

Consumers are asking for sustainability measures from their favorite brands. Infinity Bottling is poised to help our customers tell their story and increase their brands sustainability in many ways.

Infinity offers bulk glass handling from a range of domestic California based suppliers; Bag in the Box filling and the facility recycles at least 90% of the packaging waste materials created in the bottling process.

Bulk glass procurement has multiple benefits for a brand as well as the environment. The benefits of converting to bulk glass handling are numerous including:

  • Environmental footprint benefit as more glass arrives per delivery truck and glass shipments can come directly from the manufacturer to bottling, which saves extra truck trips and repeat unloading/reloading energy.
  • Customer savings on the cost of repacking, $1/case or more, cartons remain pristine from less handling and transit and customer realizes savings on the cost of carton erecting often built into the repack costs.
  • Reduced cost of storage on glass/cartons, customer only needs to purchase and assemble what is needed per project. Flexibility built into the ability to use multiple cartons with the same glass molds.

Bag in the Box filling provides an avenue to reduce the carbon footprint by switching some production from glass to bag.  Each 3L bag holds the equivalent of 4 x 750ml glass bottles. The outer cardboard is recyclable and the plastic bag may be in some locations.

Recycling the packaging waste that is created in the bottling process has been a goal of Infinity’s from the beginning. Currently the facility recycles all plastic wrap, cardboard and glass. We continue to research options for the few items that must still be landfilled.

Infinity is certified with Kamilo (https://www.kamilo.com) for our facilities plastic recycling, tracking to be sure that the plastic is processed in the US and not shipped overseas to questionable recycling facilities on foreign soils.

President, Jessica Tuteur, has a degree in environmental studies and has always strived to implement that knowledge in business. Jessica has joined the Napa Valley Zero Waste Collective meetings and looks forward to seeing how the Valley as a whole can move forward on reclaiming the waste stream generated by the wine industry.

Forward-Thinking Approaches to Wine Bottling

Economists and pundits are telegraphing the news that wine sales are contracting. In the wine industry’s ever-changing landscape, the ability to adapt to new developments is the path to success. "We've been diversifying our offerings to support our clients’ continually changing portfolios,” says Jessica Tuteur, President and General Manager of Infinity Bottling in American Canyon. “We've reduced our minimum quantities to meet the current market requirements, and we're open to discussing projects of all sizes.”

Embracing Change

Infinity Bottling was established in 2018 bringing new equipment and innovation to the wine industry. Many of Infinity’s winery clients are switching to lighter bottles to reduce greenhouse gas emissions and manage the rising cost of glass. Others are switching to bulk glass instead of case goods, providing the winery with more flexibility to customize smaller runs and reducing transportation and handling costs. That’s why Infinity worked with APS Packaging to make sure that the Italian bottling line installed six years ago could fill lightweight glass as well as PET bottles and included a bulk glass de-palletizer and carton erector. Infinity’s 200,000-gallon cooperage has tank sizes of 3200 gallons, 6500 gallons and 13,000 gallons to accommodate a range of run sizes.

“We provide traditional case ware for standard industry packaging,” Tuteur explains, “but our bulk glass solution lets us bottle into brand new cases and pack directly into trays for Costco, Walmart or Sam's Club. That way, the cases can go straight to the retailer without a second stop to cut the boxes or pop off the perforated tops. That’s a couple of dollars in savings for each case, and it presents the wine to the consumer in a clean, new box. This provides sustainability benefits with less packaging waste and a superior finished product.”

Infinity Bottling is fully automated for format changes, accommodating 375ml, 750ml and 1.5L bottles, as well as closures from cork to traditional screwcaps and WAK® capsules. Infinity is exploring Bag-in-Box filling, as their team is experienced with handling this type of alternative to glass bottles.

The philosophy of adapting to meet clients’ needs has defined Infinity Bottling’s success. Tuteur explains that, as a co-packer, “We don't have our own brands or rep anybody else's brands.” Instead, the team — which she sees as “our most important asset” — focuses its attention on customer needs, quality standards and cost control for their clients.

“Jessica and the Infinity team have been great to work with over the past 5+ years. From logistics, packaging, to bottling, their services are top notch. We always know our wines are in good hands with Infinity!” - Sheri Bisso Vice President, Supply Chain Planning, The Duckhorn Portfolio

Tuteur tells prospective customers, “We’re going to be your number one! You're our most important person. What do you need from us? Because that's all we care about.”

Dennis Stroud, a partner at Vintage Supply Partners, LLC, agrees, “Infinity Bottling is a key piece of our operations. They have invested in technology and people above and beyond their competition. Their expertise in managing a very difficult process (bottling) results in extremely high-quality results, and their ability to communicate makes working with their team very efficient. I can say without hesitation that Infinity Bottling is the best in the business.”

State-of-the-Art Technology

Another critical asset in Infinity Bottling’s success is the state-of-the-art equipment and cutting-edge technology it relies on for bottling two million cases each year. The bottling line runs up to 180 bottles a minute, and its proprietary intelligent conveyor system moderates speed to reduce bottle contact, preserving label integrity. This feature allows silk-screen bottles to run smoothly without bottle-to-bottle contact.

Infinity takes quality control to a higher level with AI-based inspection equipment that uses cameras to check fill height and cork or capsule presence, as well as perform a full-label inspection. Clients tell Tuteur they appreciate Infinity Bottling’s get-it-done attitude and buttoned-up work. “We are accountable,” she says. “If there’s a problem, we'll make it right.”

Infinity is FSSC 22000 certified for food safety requirements and is currently awaiting their organic certification from CCOF.
